ZRAY Unveils High-Speed Automatic Carton Erecting Machine (Up to 40 CPM, 24/7 Duty) for Heavy Industrial Operation | ZRAY
Most case erectors on the market are rated for one or two shifts. Running the same machine 24/7 at 35–40 cartons per minute exposes every weak point in the design: vacuum decay, bearing heat, belt stretch, and PLC logic that was never written for continuous restart cycles. ZRAY’s new high-speed automatic carton erecting machine — model ZR-40H — was engineered from the frame up for three-shift, 8,000-hour-per-year duty in corrugated-heavy plants.
What 24/7 Duty Actually Requires
A machine that survives one shift is not the same machine that survives 8,000 hours. The differences are engineering, not marketing:
- Oversized drive train — 1.5 kW servo-indexed main drive running at 60% continuous load, not 90%.
- Continuous-duty vacuum pump — rotary vane, 100% duty cycle, external filter, stable 0.6 MPa supply with no intermittent cycling.
- Thermal margin — 2.0 mm welded carbon steel frame on 50 × 50 mm square tube with 8 mm mounting plates, re-leveled and floor-anchored, not bolted to a moving platform.
- Restart-capable PLC logic — automatic jam recovery, so the full sequence does not need a manual reset after every stop.
- Component MTBF above 10,000 h — Omron E3Z photoelectric sensors, Mitsubishi FX5U PLC, SMC/Festo pneumatic valves.
Core Specifications
| Parameter | ZR-40H (Double-Head) | ZR-25S (Single-Head) |
|---|---|---|
| Speed | up to 40 cartons/min | up to 25 cartons/min |
| Carton length | 250–550 mm | 200–500 mm |
| Carton width | 200–400 mm | 150–400 mm |
| Carton height | 150–500 mm | 120–450 mm |
| Board thickness | 3–9 mm (single / double wall) | 3–7 mm |
| Power | 3.0 kW, 380 V/50 Hz 3-ph (220 V/60 Hz option) | 2.2 kW |
| Air supply | 0.5–0.6 MPa, ~150 NL/min | 0.5–0.6 MPa, ~95 NL/min |
| Sealing | 50 / 75 mm tape head, hot-melt optional | 50 mm tape head |
| Control | Mitsubishi FX5U PLC + 7″ HMI, 10-language | Delta PLC + 7″ HMI |
Corrugated Board Range
| Board type | Flute profile | Layers | Thickness | Basis weight |
|---|---|---|---|---|
| Single wall | B, C, E | 3 | 3.0–5.0 mm | 350–700 gsm |
| Double wall | BC, EB | 5 | 6.0–9.0 mm | 700–1,000 gsm |
| Heavy pre-creased | BC | 5 | up to 11 mm | 1,000+ gsm |
Flute direction must run vertically on the erected case. Board above 9 mm requires the pre-creasing unit and a de-rated speed of 30 CPM; running 11 mm board without pre-creasing causes AL-04 forming jams within the first hour.
PLC Alarm Codes and Field Troubleshooting
| Code | Description | Typical cause | Field action |
|---|---|---|---|
| AL-01 | Vacuum below −55 kPa | Clogged filter, cracked suction cup, leaking line | Replace filter element, inspect cups, soap-test fittings |
| AL-02 | Magazine empty | Low carton stack | Reload; set side guides to board thickness |
| AL-03 | Pickup miss | Worn cups, board warp > 5 mm | Replace cups, re-square magazine, check board humidity |
| AL-04 | Forming jam | Mis-set platen, oversized board | Clear jam, re-set platen to board thickness + 0.5 mm |
| AL-05 | Tape head fault | Tape run-out, dull blade | Reload tape, replace blade, clean head |
| AL-06 | Flap not closed | Low compression roller pressure | Adjust roller spring to 15–20 N |
| AL-07 | Safety circuit open | Guard or door opened | Close guard, reset safety relay |
| AL-08 | Conveyor overload | Downstream jam, over-tensioned belt | Clear jam, re-tension belt to 1% sag |
| AL-09 | Air pressure low | Supply below 0.4 MPa | Check FRL unit, drain moisture trap |
| AL-10 | Encoder / comm fault | Loose cable, EMI from nearby welder | Reseat encoder connector, re-route cables away from drives |
Preventive Maintenance Schedule
| Interval | Tasks |
|---|---|
| Daily | Drain FRL bowl; verify 0.5–0.6 MPa; clean vacuum filter; inspect suction cups; check tape supply; test E-stop |
| Weekly | Lubricate linear guides; check belt tension; clean photoelectric sensors; verify magazine alignment |
| Monthly | Replace vacuum filter element; inspect drive belts; torque frame bolts; calibrate flap-forming fingers |
| Quarterly | Replace suction cups; verify PLC I/O; grease gearbox; replace tape blades; check pump vane wear |
| Annually | Change gearbox oil; replace main bearings; insulation-test the panel; re-level and re-anchor; speed re-calibration |
Model Selection for Continuous Lines
If you run more than 500,000 cases per year across three shifts, explore our Double-Head High-Speed Case Former to stabilise output and cut tape consumption per case. For mixed-size runs at moderate volume, the Single-Piece Case Erector delivers the same 0.5 MPa air architecture on a smaller footprint. Both share one spare-parts platform, so your critical spares list stays short.
