We built this machine because popcorn producers kept asking us the same thing: how do we drop the cost per erected carton without losing food-grade reliability on the line? The answer is a tuned version of our Single-Piece Case Erector platform, configured for popcorn bucket cartons and other snack RSC boxes. It runs single-wall B and C flute board from 2.5 to 4.0 mm thick at up to 25 CPM, with a low jamming rate that keeps downtime below 3% on a full shift.

What the machine does

Popcorn bucket cartons are the regular slotted containers (RSC) that hold the plastic tubs of popcorn you see in cinemas, c-stores and supermarket snack aisles. They arrive at the plant flat, stacked in a magazine, and must be erected, squared and bottom-sealed on demand. The ZRAY machine pulls one blank at a time, forms it around a stainless mandrel, squares the corners and seals the bottom with tape or hot melt — then indexes the finished box to your filling station.

Why it cuts your cost per box

• Material-matched feeding. Popcorn cartons often use lightweight B flute to save board cost. The vacuum system and suction cups are sized for 2.5 mm B flute, so light blanks do not double-feed or collapse during the pick.
• No manual forming. One operator supervises instead of two people folding and taping by hand. At 20 CPM that removes roughly 1.2 full-time positions per shift.
• Low rejection rate. Corner squaring happens on the mandrel, not by hand, so boxes enter filling square. Square boxes jam less on downstream filling and sealing machinery.
• Tape or glue, your choice. Swapping the bottom-sealing head takes under 30 minutes. Producers with two SKUs can run glue for one and tape for the other without a second machine.

Board and environment specs

All food-contact surfaces are stainless or anodized aluminum. The frame is welded steel with food-grade paint; no exposed threads or open crevices trap popcorn dust. If your plant runs washdown cycles, tell us at the inquiry stage and we spec IP54 electricals as standard. The machine accepts single-wall board at 200–500 gsm, which covers the light cartons typical of the snack category. For heavier bucket cartons with C flute up to 4.0 mm, the mandrel and vacuum pump are upgraded — this is a configuration choice, not a different machine.
