ZRAY Introduces Zero-Waste Tape Head Technology for Precision Pressure-Sensitive Case Sealing

ZRAY has introduced a zero-waste tape head for its pressure-sensitive case sealing systems — a redesign of the tape application and cutting mechanism that eliminates the single largest source of tape waste on case erectors: the leader segment that conventional machines throw away at every stop and restart.

Where Tape Waste Comes From

Every time a conventional tape head stops mid-case — for a jam clear, a blank change, or a shift end — it leaves a partially fed length of tape inside the head. On restart, the machine pulls that segment through and cuts it off without sealing anything. Multiply that by dozens of stops per shift:

  • A conventional head wastes 2–4 m of tape per shift on a typical line (leaders at every restart).
  • Over a year, that is 700–1,400 m of tape per machine — 1–3% of annual consumption, purely waste.
  • In addition, partial leaders left hanging cause tape tail jams downstream, which cost more than the tape itself.

How the Zero-Waste Head Works

The new head changes two things: how the tape is cut and how the next cycle starts.

1. Cut-at-End-of-Case

The tape is cut at the end of the previous case — exactly at the case edge — so there is no leader inside the head when the machine stops. The next case picks up the tape at the exact starting position.

  • Cut position is synchronized to the belt encoder, so the cut lands within ±1 mm of the case edge on every cycle, from 8 to 40 CPM.
  • A vacuum hold-down keeps the freshly cut tape end in position during the stop, so there is no tape curl or adhesion loss.

2. Precision Case-End Wipe-Down

After sealing, a vacuum wiper arm presses the tape tails down onto both case ends:

  • Eliminates the “dog-ear” tails that jam downstream conveyors and palletizers.
  • Improves case appearance for retail-ready packaging — no tape tails visible on the case ends.

3. Splice and Threading Rework

  • Zero-waste splicing: when a new roll is loaded, the head aligns and splices the new tape to the old roll end-to-end with a pressure splice — no leader to advance through the machine.
  • Reduced threading time: roll change drops from ~5 minutes to under 2 minutes, because there is no manual threading path to follow.

Measured Savings

Field data from 90-day runs on three beverage and e-commerce lines:

For a line using 48 mm tape at USD 0.04/m, the direct tape savings are small — USD 30–60 per machine per year. The real value is downstream: eliminating tape tail jams, which were costing the three test plants an average of USD 4,500 per year each in stopped conveyors, cleared jams, and reworked cases.

Compatibility

The zero-waste tape head is available on all ZRAY case erectors and formers with tape sealing — including the single-piece case erector, three-piece case erector, and double-head high-speed case former. It is a direct field retrofit for machines installed since 2021, taking about half a day to install.

Availability
