Why Standard Erectors Fail on Heavy Master Cartons

- Flap tension. BC double-wall flaps are stiff. A machine designed for single-wall board cannot fold them square without skewing the box.
- Suction power. Heavy blanks (500 gsm) need strong vacuum pick-up; undersized cups drop or double-pick blanks.
- Frame rigidity. Forming heavy blanks at speed flexes lightweight frames, producing slightly rhomboid boxes that jam on conveyors.
- Bottom seal. A glue line designed for E-flute does not carry BC flute flaps; tape needs wider tape and stronger pressure rollers.

Board Requirements for Master Cartons
You will see two board constructions for hardware master cartons. Here is how they behave in an erector:
Double-Wall BC (6–7 mm) — the Standard
- Burst strength typically 1,400–2,200 kPa (Mullen), ECT 7–12 kN/m
- Flaps are stiff; the erector’s flap folders need adjustable torque to avoid box skew
- Glue consumption: 1.0–1.2 g per bottom (versus 0.8–1.0 g on single wall)
- Compression: the box body will fail before the glue line
Double-Wall EB (4.5–5.5 mm) — Lighter Duty
- Lighter and cheaper; ECT 5–8 kN/m
- Folds noticeably easier; use it when contents do not exceed roughly 15 kg
- Same machine settings work; only glue amount drops to 0.9–1.0 g
Board Weight Rules
- 350–500 gsm is the working range for master cartons
- Below 350 gsm, heavy contents push the box walls out and seals stress
- Above 500 gsm, vacuum pick-up needs the strongest cup configuration and a dedicated pump

Bottom Sealing on Double-Wall Board
The bottom seal carries the entire load of the master carton. Our recommendation for heavy-duty lines:

For contents above 20 kg, we recommend glue. The glue line becomes fiber-tearing strong — the box fails before the seal does. Tape works, but on dusty recycled board in warm warehouses it is a maintenance item.
Handling Heavy Blanks Without Skew
Two mechanisms make the difference on BC board:
- Two-stage bottom forming on a mandrel. The mandrel squares the blank before the flaps fold, so the box is square even when the blank arrived slightly warped from the humidifier or storage.
- Vacuum pick-up with per-recipe pressure. Heavy blanks pick with the cup set at full strength; if you run lighter EB blanks on the same machine, the recipe drops pressure so you do not double-pick.

Changeover Between Heavy and Lighter Master Cartons
Auto parts plants rarely run one master carton size. A typical week cycles between two or three. Because heavy and light blanks behave differently, the changeover is more than moving rails:

A heavy master carton changes everything downstream. Plan these with the machine, not after it:
- Exit conveyor rating — standard roller conveyors assume light boxes; heavy cartons need a rated chain or powered roller bed. Confirm load per meter before ordering.
- Palletizer interface — a skewed heavy box jams automatic palletizers more aggressively than a light one. Our vision option checks squareness at exit and rejects the bad box instead of letting it stop the line.
- Air supply sizing — a heavy-duty erector draws 200–300 L/min; if your compressor is shared, verify peak demand so pressure does not sag below 0.5 MPa during simultaneous pick-ups.
- Buffer strategy — one heavy carton can weigh more than a standard worker should lift repeatedly; integrate a powered buffer that presents boxes at waist height.
None of these are exotic. They are the details that separate a machine that runs for a decade from one that spends its first year being patched.

- Vacuum filter neglect — heavy blanks load the vacuum system harder; a clogged filter shows up as dropped blanks, not a clean alarm.
- Glue nozzle wear — hot glue with high ash content (cheap EVA pellets) slowly erodes nozzles; quarterly inspection catches it before the glue pattern degrades.
