ZR-TP800 Processes 28,000 Cartons Daily for a Leading European Home Products Brand

Zray has completed the delivery and commissioning of a ZR-TP800 three-piece carton forming machine at one of Europe’s largest household goods packaging facilities, located in the Rhine-Ruhr industrial region. The installation, finalized in February 2026, represents the first deployment of Zray’s three-piece forming technology in Western Europe.

The ZR-TP800 is designed for high-volume production of rigid three-piece cartons—comprising a body wrap, two side panels, and an integrated lid—commonly used for premium household products including kitchen appliances, tableware sets, and decorative home accessories. The customer, a packaging subsidiary of a multinational home products corporation, required a machine capable of processing at least 40 complete cartons per minute with consistent glue lap accuracy.

During the factory acceptance test conducted at Zray’s Hangzhou manufacturing facility in November 2025, the ZR-TP800 demonstrated a sustained throughput of 42 cartons per minute across six different carton formats. Cross-fold deviation measured less than 0.3 mm and glue bead placement accuracy achieved a standard deviation of 0.15 mm, both within the customer’s strict tolerance specifications.

“From the factory acceptance test to on-site commissioning, the Zray team demonstrated exceptional technical competence,” noted the plant’s Production Engineering Manager. “The machine was producing saleable cartons within 48 hours of arrival—a timeline that exceeded our expectations for equipment of this complexity.”

Machine Configuration and Process Flow

The ZR-TP800 integrates three synchronized forming stations: a body wrap forming unit with hot melt side-seam gluing, a dual-panel insertion module, and a lid application station. Material feeding is managed by a servo-driven pick-and-place system with vacuum grippers, capable of handling board calipers from 1.5 mm to 4.0 mm.

A key customisation for this project involved the integration of an inline vision inspection system provided by a third-party German partner. The system performs 360-degree inspection of each completed carton, checking for panel alignment, glue presence, surface defects, and print registration. Cartons failing any inspection criterion are automatically ejected into a reject conveyor without interrupting production flow.

Operational Data and Maintenance Performance

During the first 60 days of production, the ZR-TP800 processed 1.68 million cartons. Key operational metrics include:

• Daily Output: Averaged 28,000 cartons per 8.5-hour shift, with a peak day of 31,200 units
• Changeover Time: Averaged 18 minutes for complete format change, including board thickness and carton dimension adjustments
• Adhesive Consumption: 0.42 grams per carton, 8% below the estimated consumption rate
• Unplanned Downtime: 5.2 hours over 60 days, attributable primarily to board jam events in the infeed section

The machine is supported by Zray’s regional service partner, who maintains a dedicated hotline and guarantees a 24-hour on-site response for critical issues. Preventive maintenance is scheduled every 400 operating hours, with major service intervals at 2,000 hours.

Future Expansion Plans

Following the successful commissioning, the customer has confirmed a letter of intent for a second ZR-TP800 unit, with delivery scheduled for Q3 2026. The additional machine will be configured with a higher-capacity glue system and expanded format range to accommodate a planned product line extension. Zray anticipates that this repeat order will further strengthen its position in the European household goods packaging segment.
