How to Adjust Flap Folders on ZRAY Case Formers for Cardboard Thickness from 1.5 to 7 mm | ZRAY

The flap folder is the part of a case former that gets blamed for every jam, and it is usually innocent. What actually happens is this: the machine runs one board grade for weeks, then someone loads a different blank — E-flute one morning, BC-flute after lunch — and the folders, still gapped for the old board, crush the corners or let the flap slip. The fix is not a new machine. It is a 10-minute adjustment procedure done in the right order. This guide covers the flap folder geometry on ZRAY case formers, the adjustment points, and the numbers to use for single-wall board from 1.5 to 4.0 mm and double-wall board from 4.5 to 7.0 mm.

First: know your board before you touch the folder

You cannot set a folder gap without knowing the caliper. Use the reference table, then measure your actual blank with a micrometer — printed corrugated is often 0.1-0.3 mm thicker than spec:

The folder gap rule we use on ZRAY machines: gap = board caliper + 1-2 mm. Run it tighter and the folder smashes the flute at the corner; run it looser and the flap skips over the folder and jams the next station.

What the flap folder actually does

During the bottom-forming cycle the minor flaps (short sides) fold first at roughly 90-135°, then the major flaps (long sides) close over them. The folder is a curved metal guide or a driven arm that sweeps the flap along its crease line. Three forces matter:

  1. Fold force — enough to bend the board at the crease, not enough to crush the corner.
  2. Folder-to-board gap — set from caliper so the folder skims the outer liner without pressure.
  3. Fold timing — the folder must finish its stroke before the next flap reaches the station.

For double-wall board above 5 mm, the crease lines are thick and stiff. The folder needs a pre-break pass: the machine flexes each crease to about 90° and back before the real fold, which drops the fold force and prevents corner cracks.

The adjustment points on a ZRAY case former

On ZRAY machines you adjust five points, in this order:

Adjust in that sequence. Changing the gap without re-centering the magazine will shift the fold line and cause one-sided corner cracks. We have seen too many plants chase a folder issue that was actually a magazine alignment issue.

Step-by-step procedure for a thickness change

Time: 10-15 minutes for a trained operator. For the procedure below, assume you switch from B-flute (2.5-3.0 mm) to BC-flute (6-7 mm).

  1. Stop the machine and lock out power.
  2. Re-center the magazine. Open the side guides to caliper + 2-3 mm, center the blank, then tighten. Verify the blank is parallel to the feed line with a straightedge.
  3. Set the folder gap. Loosen the clamp bolts on both folders, insert a feeler gauge set to caliper + 1.5 mm (7.5-8.5 mm for BC), close the folders onto the gauge, retighten. Repeat on the second folder.
  4. Increase spring tension. BC board needs roughly 25-40% more fold force than B-flute. Advance the spring collar by one full turn, then test.
  5. Enable the pre-break station if the machine has one; set pre-break angle to 90° for double-wall board.
  6. Adjust fold timing on the touch panel. With the machine in manual jog, run one blank and watch the fold. The folder should contact the flap when the flap is 45-60° from horizontal. Adjust the servo offset until the fold lands clean at the crease.
  7. Run five test cases. Check: corner appearance, flap flatness, glue coverage on the minor flap tips, and seam strength after compression.

Common mistakes: setting the gap from the paper spec instead of the measured caliper; adjusting only the right-side folder; forgetting to re-tighten the clamp bolts after a test run. Each one shows up as a specific defect — see the fault table below.

How misadjustment shows up (fault table)

PLC alarms tied to the flap folder

When the folder is out of adjustment, the machine reports secondary alarms, not the folder itself:

Clearing an A120 jam: power off, remove the blank carefully along the feed direction, never pull against the folder — the folder blades are sharp. Inspect the blank for crushed corners before reloading, and re-check the gap.

Preventive maintenance for flap folders

The folder is a wear part. It runs against abrasive liner every cycle:

Flute dust is the silent killer: corrugated dust packs into the folder gap, tightens the effective clearance, and produces the same symptoms as a wrong gap. If your jams appear “randomly” but always 2-3 hours into a shift, clean the folders first.

What to do when the box still fails

If you have set gap, tension, and timing correctly and the corner still cracks, the problem is upstream — the blank. Check:

  • Caliper variance. Measure 10 blanks from the stack. A print supplier can deliver 5.8 mm to 7.2 mm on “BC board” between batches. Set the machine for the thickest blank, not the average.
  • Crease quality. Poorly pressed crease lines on heavy board fold hard. Ask the box maker for deeper scoring on double-wall grades.
  • Blank moisture. Damp board swells 0.2-0.5 mm and folds differently. Temper blanks 12-24 hours before use.

If the plant runs several board grades through the same machine, standardize the changeover on a written checklist — the five steps above, in order. A 15-minute procedure done by checklist beats an hour of clearing jams.
