How to Adjust Carton Forming Machine Parameters for Small-size Gift Box Production
The 45mm Box That Almost Broke the Machine
A jewelry packaging client in Shenzhen needed to form 80×60×45mm rigid gift boxes for a ring set. Their Zray ZC-400 was configured for standard 200–400mm boxes, and when they loaded the 45mm-deep blanks, everything went wrong. The vacuum cups picked two or three blanks at once. The forming plunger bottomed out before the side panels were folded. The glue registration was off by 3mm because the blank position sensor was calibrated for larger sheets.
The plant manager’s first instinct was to buy a smaller machine. Instead, we spent a morning reconfiguring the ZC-400’s parameters. Within 4 hours, it was producing 40 perfect 45mm gift boxes per minute. The fix cost nothing but time.
Small boxes — under 100mm in their shortest dimension — push forming machines into their operational corners. Standard geometry, sensor placement, and pneumatic timing are all designed around medium-size cartons. Adapting requires understanding which parameters hit their limits first.

Parameter Adjustments for Sub-100mm Cartons
Blank Feeding: Vacuum and Separation
On an 80×60mm blank, the total surface is only 4,800mm². Four 30mm vacuum cups have a combined contact area of 2,827mm² — nearly 60% coverage, easily pulling through and grabbing the sheet underneath.
Adjustments:
- Reduce to two 20mm cups (front corners only). Contact area should be 15–25% of blank surface.
- Reduce vacuum from 0.6 bar to 0.35–0.4 bar. Less suction prevents double-picking.
- Increase separation air blow to 2.0–2.5 bar. Lightweight blanks cling from static and inter-sheet friction.
- Add a mechanical sheet separator. Zray offers a bolt-on kit for the ZC series magazine feeder.
Forming Plunger: Stroke and Speed
On a 45mm-deep box, the plunger stroke needed is 55mm. If set for 200mm boxes at 210mm stroke, most travel is wasted.
Adjustments:
- Set plunger stroke to carton depth + 10mm. Servo-driven models: adjust motion profile. Pneumatic models: adjust stroke limit switches.
- Reduce plunger speed to 60–70% for depths under 60mm. Full-speed plungers bottom out hard enough to bounce the carton off the pressing plate.
- Verify the polyurethane stop pad is in good condition. A hardened pad leaves witness marks on the bottom surface.
Glue Application: Registration and Volume
A 3mm registration error is 1.5% of a 200mm flap — negligible. On an 80mm flap, it’s 3.75%, enough to miss the flap entirely.
Adjustments:
- Narrow glue band from 8–10mm to 4–6mm. A 10mm band on an 80mm flap leaves only 70mm of clean board.
- Adjust glue trigger delay: 50ms for 200mm blanks; reduce to 15–20ms for 80mm blanks.
- Match glue roller surface speed to flap traversal speed, not machine cycle rate, to prevent skips on short flaps.
Folding Channel: Rail Position and Entry Angle
Small cartons have tighter fold radii. If the rail entry angle is too steep, the board jams or cracks at the fold line.
Adjustments:
- Reduce rail entry angle from 15–18° to 10–12° for a gentler entry.
- Keep rail gap at board caliper + 0.2mm (same as standard) but verify the narrower spacing doesn’t interfere with the feed path.
- Reduce spring preload on spring-loaded rails. Small blanks stall if rail pressure is set for larger blanks.

Small boxes amplify any misadjustment — a 0.5mm error on a 200mm box is cosmetic; on a 45mm box, it's structural.
