A jammed carton erector is rarely a single-cause failure. More often it is a chain reaction: a warped blank misaligns the pickup, the misalignment stresses the vacuum, and the stressed vacuum drops the sheet into the folding path. Finding the true root cause — instead of just clearing the jam and restarting — is what separates a stable line from a daily fire drill.

1. Warped or Inconsistent Cardboard

The most overlooked culprit is the material itself. Corrugated board that absorbs humidity, sits in damp storage, or arrives from an inconsistent supplier curls and bows. Warped blanks no longer sit flat in the magazine, so the vacuum pickup grips unevenly.

Fix: Store blanks flat in a dry area, rotate stock first-in-first-out, and choose a machine with a gravity magazine that tolerates warped board.

2. Weak or Leaking Vacuum

Suction cups that leak, harden, or sit at the wrong angle cannot hold the blank through the pull stroke. The result is a dropped sheet and a misfeed.

Fix: Audit vacuum level (target −0.6 to −0.8 bar), replace cracked cups, and verify all cups make perpendicular contact at the same instant.

3. Worn or Misaligned Folding Guides

Folding rods and guides drift over thousands of cycles. A guide moved a few millimeters out of position folds a flap too early or too late, jamming the blank mid-cycle.

Fix: Re-torque guide brackets on the maintenance schedule and verify fold timing after every size change.

4. Adhesive Buildup on Hot-Melt Nozzles

Excess glue collects on nozzles and transfer plates, then grabs the next blank like a sticky finger. This is a leading cause of “phantom” jams that come and go.

Fix: Clean glue contact points daily, purge nozzles at shift start, and inspect applicator temperature settings.

5. Incorrect Timing Between Stations

If the feeder, folder, and press run out of sync, cartons arrive at the wrong position. Timing drift is common after maintenance or a belt replacement.

Fix: Re-verify servo and belt timing after any mechanical service, and keep a written reference of correct positions.

A Simple Diagnostic Order

1. Check the blank — is it warped or damp?
2. Check vacuum — is the gauge stable?
3. Check guides — any visible wear or drift?
4. Check glue — any buildup?
5. Check timing — anything serviced recently?

Work through these five in order, and most carton erector jams will reveal their real cause quickly. Clearing the jam fixes the next five minutes; fixing the cause fixes the next five years.
