Zray ZR-450SP Achieves 98.2% Operational Efficiency in First Quarter of Production

In March 2026, Zray completed the successful deployment and commissioning of its ZR-450SP single piece carton forming machine at a mid-sized European food packaging facility in the Benelux region. The installation marks a significant milestone in the manufacturer’s equipment modernization program, which aims to replace legacy semi-automatic machines with fully automated forming solutions.

The ZR-450SP was selected following a six-month evaluation process involving three competing suppliers from Italy, Germany, and China. Key decision factors included the machine’s compact footprint—measuring 4.2 meters in length compared to the industry average of 5.8 meters for comparable units—and its rated throughput of 45 cartons per minute. The system was configured to process solid board and micro-flute corrugated materials ranging from 250 to 500 g/m², matching the facility’s diverse product portfolio.

During the first quarter of production, the ZR-450SP processed over 2.1 million cartons across 47 SKU variants. The mean time between failures (MTBF) reached 340 operating hours, exceeding the contractual target of 280 hours. Scrap rate averaged 0.37%, substantially below the 1.5% baseline recorded on the plant’s legacy equipment.

“We evaluated multiple suppliers, but Zray’s combination of price-performance ratio and their willingness to customize the infeed magazine for our specific tray dimensions was decisive,” stated the plant’s Technical Director. “The machine has integrated smoothly into our existing line. Changeover between formats now takes under 12 minutes, down from 45 minutes on our previous setup.”

The deployment included a two-week on-site training program for four operators and two maintenance technicians. Zray also provisioned remote diagnostic connectivity via a VPN-secured link, enabling its Hangzhou-based support team to monitor machine parameters and provide predictive maintenance recommendations. This capability proved instrumental during week six of operation, when the remote team identified a minor pneumatic pressure drift before it could impact product quality.

Technical Configuration and Integration

The ZR-450SP was equipped with a servo-driven forming station and a vacuum belt transport system that eliminates the need for mechanical pushers, reducing part wear and maintenance intervals. A Nordson hot melt adhesive application system with four independent temperature zones was integrated to handle the facility’s requirement for both EVA and polyolefin-based adhesives.

Electrical integration conformed to IEC 60204-1 standards, with all control cabinets rated IP54. The machine communicates with upstream and downstream equipment via Profinet and EtherNet/IP protocols, allowing seamless synchronization with the existing case packer and palletizing cell.

Production Results and Outlook

After six months of continuous operation, production data confirms the following outcomes:

• Throughput: Average sustained rate of 43.7 cartons per minute, representing 97.1% of rated capacity
• Availability: 96.8% overall equipment effectiveness (OEE), measured over 3,840 planned production hours
• Quality: 0.42% defect rate, including mis-formed cartons and adhesive application faults
• Energy Consumption: 4.8 kWh per 1,000 cartons produced, 22% below the facility’s target of 6.2 kWh

Based on this performance, the customer has expressed interest in a second ZR-450SP unit for a parallel line expansion scheduled for Q4 2026. Zray’s European service partner has established a local spare parts inventory at their distribution center in Rotterdam, ensuring a 48-hour delivery window for critical components.
