ZRAY Introduces Low Air Consumption Automatic Case Erector (≈95 NL/min, up to 40% Below Industry) for Energy-Efficient Lines | ZRAY
Compressed air is the silent cost on most packaging floors: a conventional case erector can draw 180–250 NL/min, and at 0.6 MPa that load forces a bigger compressor, more dryer runtime and a higher bill absent from the machine quotation. ZRAY’s low-air-consumption automatic case erector cuts demand to roughly 95 NL/min — up to 40% below the industry norm — by redesigning the vacuum path rather than simply throttling the line.
Air Consumption Comparison
| Model / class | Air demand | Pressure | Compressor load (relative) |
|---|---|---|---|
| Industry conventional erector | 180–250 NL/min | 0.6 MPa | 100% baseline |
| ZRAY ZR-25S (low-air) | ~95 NL/min | 0.5–0.6 MPa | ~40% lower |
| ZRAY ZR-40H (double-head) | ~150 NL/min | 0.5–0.6 MPa | ~45% lower |
How the Saving Is Engineered
Three design choices deliver the reduction:
- Vacuum generator over pump — multi-stage ejectors sized to the blank, not a vane or roots pump.
- Dump circuit — a pilot solenoid bleeds the cup line the instant a blank is released, wasting no air between cycles.
- Leak control — routed manifolds keep line pressure drop at ≤0.03 MPa, so the compressor does not hunt for setpoint.
Annual Energy Saving Example
One ZR-25S at 95 NL/min vs an industry unit at 220 NL/min, 8 h shift, 250 days/year:
- Industry: 220 × 60 × 8 × 250 = 26.4 million NL.
- ZRAY: 95 × 60 × 8 × 250 = 11.4 million NL.
- Saved: 15.0 million NL/year.
- At ~0.12 kWh/1,000 NL at 0.6 MPa → ~1,800 kWh/year, about $180–220 at $0.10–0.12/kWh.
Across ten machines the saving reaches ~18,000 kWh and over $2,000 per year, paying back within the first contract. ZRAY logs it under ISO 50001.
Core Specifications

| Air demand | ~95 NL/min |
| Air pressure | 0.5–0.6 MPa |
| Power | 2.2 kW |
| Tape | 50 mm |
| Control | Delta / Mitsubishi FX5U + 7″ HMI |
| Carton size | L 200–500 / W 150–400 / H 120–450 mm |
Corrugated Board Range
| Board type | Flute profile | Layers | Thickness | Basis weight |
|---|---|---|---|---|
| Single wall | B, C, E | 3 | 3.0–5.0 mm | 350–700 gsm |
| Double wall | BC, EB | 5 | 6.0–9.0 mm | 700–1,000 gsm |

Flute direction must run vertically on the erected case; board above 9 mm needs pre-creasing and a de-rated 30 CPM.
Field Alarms Linked to the Vacuum Path
| Code | Description | Typical cause | Field action |
|---|---|---|---|
| AL-01 | Vacuum below −55 kPa | Leaking ejector, cracked cup | Soap-test fittings, replace cup |
| AL-03 | Pickup miss | Worn cup, board warp > 5 mm | Replace cup, re-square magazine |
| AL-09 | Air pressure low | FRL not drained, line leak | Drain FRL, check dump circuit |
| AL-02 | Magazine empty | Low stack | Reload; set side guides |
Preventive Maintenance
| Interval | Tasks |
|---|---|
| Daily | Drain FRL bowl; verify 0.5–0.6 MPa; clean vacuum filter; inspect suction cups |
| Weekly | Lubricate guides; check belt tension; clean sensors |
| Monthly | Replace vacuum filter element; torque frame bolts |
| Quarterly | Replace suction cups; grease gearbox; verify PLC I/O |
| Annually | Change gearbox oil; insulation-test panel; re-level |
Specify a Low-Air Line
For air-constrained floors, start with the Single-Piece Case Erector (95 NL/min), or compare the ZRAY product range for a double-head line.
