Export packaging is the harshest test a case erector faces. The boxes are big, the board is heavy double-wall, the duty is 24/7, and a jam at midnight costs a container load. What “heavy industrial” changes in the machine

Compare a light packaging erector with a heavy-industrial unit and the differences are structural, not cosmetic:

  • Frame. Heavy units use welded steel plate 8–10 mm and ribbed side panels instead of sheet-metal cladding. The frame is rated to absorb the shock of pushing 6–7 mm board through the mandrel tens of thousands of times.
  • Drive train. The pick arm, forming plate and squaring mechanism run on heavier linear guides with larger bearings; servo-driven options hold accuracy under continuous load.
  • Vacuum system. Double-wall blanks weigh 0.7–1.2 kg and have a bigger surface area. The pump and cup array are sized for full-surface hold, and the vacuum is monitored per cycle.
  • Sealing. Heavy cartons get hot melt glue (150–170 °C) or heavy-duty tape heads; both must survive continuous 24/7 cycling without skipping.

Board handling rules for global shipping

  • Double-wall BC (6–7 mm) is the design center. It is the standard construction for heavy export cartons, appliance and machinery packaging. The mandrel, vacuum and forming profiles are sized for it.
  • EB (4.5–5.5 mm) runs at the top of the speed range; BC at 6–7 mm holds 18–22 CPM. Both run 200–500 gsm.
  • High-grammage recycled board — common in cost-driven export packing — needs the vacuum tuned per recipe. The machine auto-adjusts suction per box size, so a soft blank is picked with a longer, gentler profile instead of being slammed.
  • Pallet-load design. For export, box squareness matters more than speed: a ±1 mm corner tolerance means boxes stack true on a 12-per-layer pallet and do not crush neighbors. Our squaring mechanism holds that tolerance at rated speed.

Duty cycle and reliability

A global shipping line does not stop for the machine. The design targets:

  • Low jamming rate on double-wall board at rated speed — the figure we validate at FAT using your blanks.
  • Mean fault resolution under 10 minutes — the Siemens PLC logs the alarm families below, and the operator guide is bolted to the panel door.

Component selection for continuous duty

The difference between a machine that survives 300 days a year and one that does not usually shows up in component grades, not in the brochure. On the heavy-industrial unit we spec for continuous operation:

  • PLC and HMI: Siemens, with the control cabinet sealed to IP54 and forced ventilation — the cabinet is the first place heat-related faults appear in summer.
  • Contactors and drives: Schneider throughout; oversized 20–30% over calculated load so no component runs at its thermal limit.
  • Pneumatics: SMC cylinders and valves, with the FRL sized for the peak draw of the sealing head plus auxiliaries.
  • Bearings and guides: sealed-for-life bearings on non-service points; greasable guides on the high-wear axes (pick arm, forming plate) so maintenance crews do not need to disassemble to lubricate.
  • Fasteners: all structural fasteners are grade 8.8 or better and torqued with a checked wrench at FAT, because vibration on heavy board is the number one cause of loose frames in the field.

These are not marketing words. They are decisions we make on the BOM, and you can read the component list on the machine tag during FAT.

Common mistakes on export packing lines

We see the same errors on export lines regardless of country, and each one is avoidable:

  • Sizing the machine to the smallest box. An erector speced for a 300 mm box running 800 mm boxes at 15 CPM burns hours of changeover. Size the machine to the largest box and the most common box, then confirm the smallest works with the mandrel.
  • Ignoring board spring-back. Double-wall board that has sat in a humid warehouse does not fold the way the supplier’s sample does. Confirm the board moisture level; above ~12% moisture, scores fold soft and boxes lose squareness. Ask for drier storage or a vision check on box shape.
  • Under-specing vacuum for winter. Cold air is denser and changes venturi performance; a pump that passes FAT in summer can struggle in a cold, unheated hall. We size vacuum for your worst seasonal condition, not the FAT-month condition.
  • Buying speed they do not need. If your line genuinely runs 12 CPM, a 22 CPM machine with the speed turned down is wasted capital. Match rated speed to the slowest link downstream — usually the filling or palletizing station.

PLC alarm codes and troubleshooting

E01 Air Pressure Low

  1. Open the main valve; confirm 0.5–0.7 MPa at the regulator under load.
  2. Clean/replace the FRL filter element.
  3. Inspect the manifold-to-cylinder tubing for leaks; vibration loosens fittings on heavy lines.

E02 Vacuum Low

  1. Verify −0.06 to −0.08 MPa during pick.
  2. Check suction cups for wear; heavy blanks wear them faster — replace quarterly.
  3. Confirm the pump is sized for the largest blank in your range; upgrade if large blanks lift slowly.

E04 Servo Axis Fault (where fitted)

  1. Read the fault text on the HMI (overload or tracking error).
  2. Clear the physical obstruction — a jammed blank triggers this first.
  3. Home both affected axes from the HMI before re-cycling.

E07 Box Not Formed

  1. Inspect the blank’s score lines; pre-damaged scores fold crooked.
  2. Check guide rail squareness; a skewed blank distorts the box.
  3. Reduce speed 10% and test — if it resolves, board stiffness is marginal at that size.

E08 Glue/Tape Unit Fault

  1. Glue: confirm tank temperature 150–170 °C, clear the nozzle, check the applicator wheel.
  2. Tape: check roll tension and the blade for adhesive build-up.

Heavy duty transmits shock into the frame. The semi-annual re-torque is mandatory; plants that skip it call us about misalignment issues that are really loose frames.

  • Width/height change: 10–15 minutes, motorized.
