Why Heavy Freight Cases Fail at the Bottom
Bottom-seal failure in heavy freight rarely happens at the erector. It happens later, under loads the erector never sees:
- Stacking compression. A pallet of 24 kg cases stacked 6 high puts roughly 120 kg of compression on the bottom case. The bottom seal must transfer that load across the glue joints without peeling.
- Vibration and shock. Long-distance truck and ocean freight subjects cases to continuous vibration and drop shocks. A marginal glue bond that survived the plant’s drop test may fail after 2,000 km of vibration.
- Cold-chain handling. Cases chilled below 10 °C make many hot-melt adhesives brittle — the peel strength at the bottom joint can drop 40%+ compared to room temperature.
- Moisture cycles. Humidity swings cause the board to expand and contract, stressing the bottom seal differentially.
The industry norm for glue bonds in heavy freight is an initial peel strength of 25–35 N/25 mm at room temperature. The problem is that this number means little under vibration plus cold.
What the Next-Gen Machine Does Differently

1. Application Geometry for Load Transfer
- Wide-edge stitch patterns with edge reinforcement: glue segments are densest at the case corners and along the fold lines, where the load path runs. The pattern is speed-compensated so geometry stays constant from 8 to 40 CPM.
- Dual-pressure bead profile: the gun applies a slightly thicker bead at the first 20% of each segment (the “anchor” zone) and a thinner middle, matching the stress profile of a loaded case.
- Gap control for heavy board: for BC-flute double-wall cases, the machine applies a continuous edge bead with a deeper nozzle offset, increasing adhesive contact area by 25% versus standard single-wall settings.
2. In-Line Bond Verification
The new machine measures every case’s seal, not a sample:
- Infrared bead detection at the sealing station confirms each bottom flap received glue within a programmed pattern window — a dry flap is caught in-cycle, not on the palletizer.
- Peel test on demand: operators can run a destructive peel test at any time; the machine documents the result with the case recipe and serial number for traceability.
- Cold-joint alarm: if the plant’s ambient temperature drops below 12 °C, the PLC adjusts the glue temperature profile up by 5 °C and flags the change in the production log.
3. Case-Level Traceability
Each case can be printed or labelled at the discharge with a QR/DataMatrix code carrying the machine ID, recipe, and sealing parameters. For freight claims, the shipper can trace any collapsed case back to the exact erecting parameters — and prove or disprove a seal-quality claim in minutes instead of weeks.
